The Background

The air cooler industry requires plastic materials that offer durability, impact resistance, and good surface appearance, especially for products used in homes and commercial spaces. Components such as cooler bodies, side panels, water tanks, and outer structures are generally manufactured in white color, making material consistency and appearance extremely important.

The client wanted to develop a cost-effective recycled PP-CP solution for cooler manufacturing. However, the biggest challenge was not only performance — it was achieving a reliable white-colored recycled compound.

In the recycled polymer industry, obtaining high-quality white scrap material is extremely difficult. Most available recycled materials are mixed in color, contaminated, or inconsistent, making it challenging to produce bright and uniform white compounds suitable for visible consumer products.

The major problems faced by manufacturers included:

  • Difficulty sourcing consistent white recycled scrap
  • Shade variation and color inconsistency
  • Black dots and contamination issues
  • Poor surface finish in molded parts
  • Lower impact resistance in recycled materials
  • Inconsistent molding behavior during production

Since cooler products are highly visible consumer items, even minor color defects or appearance issues could directly affect market acceptance and product value.

The requirement was clear:

"Develop a recycled white PP-CP compound that delivers good appearance, reliable strength, and smooth molding performance suitable for cooler manufacturing."

This required balancing aesthetics, processing quality, and mechanical performance together — one of the most difficult combinations in recycled polymer compounding.

Our Approach

We conducted extensive sourcing evaluations, material segregation processes, and formulation trials to develop a specialized white PP-CP recycled compound for cooler applications.

The development focused on:

  • Achieving consistent white color appearance
  • Reducing contamination and black-dot issues
  • Improving impact resistance and toughness
  • Maintaining smooth injection molding performance
  • Enhancing surface finish quality
  • Ensuring batch-to-batch consistency
  • Maximizing recycled polymer utilization while maintaining product aesthetics

Special attention was given to raw material selection and filtration processes, as maintaining visual quality in white recycled compounds requires significantly higher control standards compared to darker shades.

The objective was to create a material that could successfully compete with virgin compounds in both appearance and performance.

The Outcome

The developed white PP-CP recycled compound successfully addressed the client's major challenge of producing aesthetically acceptable cooler components using recycled materials.

The material delivered improved whiteness consistency, better molding stability, and enhanced impact resistance compared to conventional recycled alternatives available in the market.

The manufacturer was able to reduce raw material costs while maintaining acceptable visual quality and product durability for commercial cooler applications.

This project demonstrated that even highly appearance-sensitive products can successfully incorporate recycled polymers when supported by proper material engineering and process control.

Today, the solution stands as a strong example of how sustainability and aesthetics can coexist in modern plastic manufacturing.
